I use the  star symbol that comes with the symbol.sym file:
Symbol

END 

 
I checked out that this error also happens with PIXMAP symbols. In advance, the problem also appears in  the DEMO map of Geomoose as well, when you zoom in and the little red stars appear on the screen. At this time, when you try to print then a internal server error appears.

Is it a raster symbol or a MapServer symbol?  If I had to guess, I would bet it was related to the symbol being a raster (bitmap) symbol, and the PDF maker having a hard time trying to apply that in the final output.  Either the Symbol can't be found or the name is referenced differently in more than one spot.
 
Can you send some more details about the symbol type.

This appears ONLY in point shape files and ONLY if they use a SYMBOL and ONLY if the specific layer is active when you try to print the whole map!

In my web browser i get an :"Internal Server error", when i print the map, and ONLY if the specific layer is active
